The Crosscut Sled Every Table Saw Needs (and How to Build One This Weekend)

The miter gauge that came with your table saw is fine for rough crosscuts. But the moment you need accurate, repeatable 90-degree cuts on wider boards, and you will, constantly, you are going to want a crosscut sled. It is one of those shop jigs that makes you wonder how you ever worked without it.
A crosscut sled is a weekend build from scrap plywood, and most sleds get rebuilt once or twice as their owners work out what holds up. The version below incorporates those refinements, and it works brilliantly.
What a Crosscut Sled Does Better Than a Miter Gauge
A miter gauge supports the workpiece from one side. For narrow stock, that works. But when you are crosscutting a 10-inch wide board, the workpiece overhangs the gauge on both sides and wants to rotate during the cut. You end up holding the board against the gauge with one hand while pushing with the other, and your cut accuracy depends entirely on how steady your grip is.
A crosscut sled supports the workpiece from behind with a full-width fence, and the sled itself rides in both miter slots. The workpiece cannot rotate because the fence holds it, and the sled cannot twist because it is guided by two runners. Your hands stay well away from the blade. The cut quality is limited only by the accuracy of the sled itself.
Materials
You need surprisingly little to build an excellent crosscut sled.
- One piece of 1/2" Baltic Birch plywood, roughly 24" x 24" (the base)
- One straight piece of 3/4" plywood or hardwood, 3" x 30" (the back fence)
- One piece of 3/4" plywood, 2" x 24" (the front rail)
- Two hardwood runners sized to fit your miter slots (typically 3/8" x 3/4")
- Screws, wood glue, and paste wax
The total material cost is under $30. The Baltic Birch plywood is critical for the base, it is dimensionally stable, flat, and the cross-laminated plies resist warping far better than standard construction plywood.
Step 1: Make and Fit the Runners
The runners are the foundation of sled accuracy. Mill two strips of dense hardwood (hard maple, oak, or UHMW plastic) to fit your miter slots with just a hair of side-to-side play. You want them to slide freely without any perceptible wobble. Too tight and the sled will bind. Too loose and it will wander.
Set the runners in the miter slots, apply a thin bead of glue along their top surfaces, and carefully place the plywood base on top. Align the base so it overhangs the blade side by about 2 inches (the blade will cut through this overhang during the first use). Add a few screws from the top of the base into each runner for reinforcement once the glue tacks up.
Step 2: Attach the Front Rail
The front rail is the piece closest to you that provides a handle for pushing the sled. Glue and screw it across the front edge of the base, perpendicular to the runners. This does not need to be precisely square, its only job is structural support and giving you something to grip.
Step 3: Make the Initial Cut
With the runners in the miter slots and the front rail attached, push the sled through the blade for the first time. This creates a kerf line in the base that represents the exact path of your blade. All future alignment references from this kerf, which is why you want the runners fitting well before this step.
Step 4: Attach the Back Fence, The Critical Step
The back fence must be exactly perpendicular to the blade kerf. This is the single most important measurement on the entire sled. Here is the method that works reliably:
Place the fence across the base, roughly perpendicular to the kerf. Drive one screw through the fence into the base on one side of the kerf, this screw acts as a pivot point. Now use the five-cut method to dial in perfect square.
The Five-Cut Method
Take a rectangular scrap piece at least 12 inches wide. Mark one edge. Make four crosscuts, rotating the piece 90 degrees between each cut. After four cuts, measure the width of the piece at both ends of the final cut. If the fence is perfectly square, both measurements will be identical. If not, the difference tells you exactly how far off the fence is.
Once the fence is dialed in, drive additional screws and add glue to lock it permanently in position. Do not rely on a single pivot screw, any movement of the fence after calibration ruins the sled.
Step 5: Add Safety Features
Cut a small triangle of plywood and glue it to the base on each side of the blade kerf, against the back fence. These blade guards block the exposed portion of the blade that sticks up through the sled base behind the cut line. They do not interfere with workpiece placement, but they prevent your fingers from accidentally contacting the blade.
You can also add a strip of self-adhesive sandpaper along the face of the back fence. This grips the workpiece and prevents it from creeping during the cut, especially on smooth hardwoods that tend to slide.
Making It Better Over Time
Once your basic sled works, you can add features as you need them. A toggle clamp on the fence holds small pieces securely. A replaceable zero-clearance insert strip along the kerf line prevents tearout on the bottom face. A flip stop on the fence enables repeatable-length cuts for multiples.
